Brother PE540D: hoop size, file formats and specs

Also written: PE-540D, PE 540D, PE540, Disney PE540D

Brother's discontinued embroidery-only machine with Disney designs built in: 105 designs (35 of them Disney), 5 lettering fonts and a 4 × 4 in (100 × 100 mm) field. Designs load by USB cable or Brother card. The small field and older LCD are the main limits.

The Brother PE540D is a discontinued embroidery-only machine with a 4 × 4 in (100 × 100 mm) embroidery field. It reads .PES, .DST files and gets designs by USB cable to a computer or Memory card, and has 105 built-in designs and 5 lettering fonts.

PE540D hoop size and embroidery area

The PE540D can stitch a design up to 4 × 4 in (100 × 100 mm) in one hooping, which is the 4 × 4 in size. That is the field limit: a larger hoop from another maker will not let it stitch a bigger area.

In the box: 4" × 4" hoop (medium) (4 × 4 in (100 × 100 mm)).

Optional from Brother: Small frame (about 2.5" × 1") (2.4 × 0.8 in (60 × 20 mm)).

Fits in one hooping at typical size: left chest, pocket, sleeve, beanie, baby onesie, baby bib, patch.

What file format does the PE540D use?

The PE540D reads .PES and .DST files. You load designs by USB cable to a computer or Memory card. Designs in other formats (for example .JEF or .EXP) need converting first with embroidery software.

Who the PE540D is for

A fit for someone who finds one used or refurbished and wants simple 4 × 4 in embroidery with some Disney designs built in, such as names, pockets and baby items. Skip it if you want designs bigger than 4 × 4 in, a USB-stick port, wireless transfer, hats, or a machine Brother still sells new.

Strengths

  • 105 built-in designs on Brother's page, including 35 Disney designs, plus 5 lettering fonts and 120 frame pattern combinations
  • A 4 × 4 in (100 × 100 mm) hoop is in the box, with a USB cable for loading your own designs
  • Reads .pes and .dst files, and takes Brother embroidery cards
  • Back-lit touch-screen LCD and an automatic needle threader
  • Listed at up to 400 stitches per minute

Limits

  • The embroidery field is only 4 × 4 in (100 × 100 mm), so larger designs will not fit
  • Embroidery only: it does not sew seams or garments
  • Designs go in over a USB cable from a computer or from cards; Brother's manual describes no USB-stick use, Wi-Fi or app, and it reads only .pes and .dst
  • Brother US lists it as discontinued, and lists no cap frame, so it is not set up for finished hats

Good to know: Brother's US page for the PE540D is marked discontinued and names no successor, so replacedBy and replaces are left empty. Brother's page headline says 105 built-in designs with 35 Disney, while its spec table and the operation manual (2014 revision) give 70 embroidery patterns; the 105 figure is read as 70 plus the 35 Disney designs, and the dealer page agrees (70 decorative plus 35 Disney). The manual gives the file types as .pes and .dst only (unlike the PE550D, no .phc), a USB cable link to a computer and an embroidery card slot; it describes no flash-drive use. Brother's page says no built-in memory, but the manual describes saving patterns in the machine's memory, so check before relying on either. The manual lists three frames: medium 4 × 4 in (10 × 10 cm), small up to 2.5 × 1 in (6 × 2 cm) and large up to 4 × 6.7 in (10 × 17 cm) for placing several patterns without re-hooping; the small and large frames are optional. The large frame is shown at 100 × 100 mm because each pattern is still limited to the 4 × 4 in field. The 400 stitches per minute comes from the dealer page and Brother's page snippet; the manual shows no speed figure. Screen: Brother and the dealer give 2.7 × 1.4 in; the dealer calls it monochrome, so color is false, and the diagonal is left empty. Brother's page gives the weight as 18.078 with no unit; it is read as pounds. The release year is left empty: the manual is dated 2014, and one search snippet says the machine sold 2014 to 2020, but no Brother page states it. The dealer page also lists a third-party 4 × 4 in cap frame; that is not a Brother accessory, so capFrame stays false.
